The clutch lever should always have some free play usually ~10-15mm movement of the end of the lever.
All CRM250 clutch assemblies are the same. The only differences are that Mk3s & ARs have an extra angled plate which most people (incl LT) seem to do away with when changing plates.
Mk1 owners can make the clutch lever easier to pull by fitting Mk2 clutch springs that are softer.
Fitting a non-original clutch lever may make the pull easier but more often will make it harder.
Clutch problems -
1) The clutch won't disengage.
2) The clutch is grabby.
3) The clutch slips.
1) Check that you have sufficient free play so that the cable is slack when the lever is released. Check that the cable is well lubricated and moves smoothly. Also check that the inner cable doesn't have any kinks, rust or frayed areas. Replace the cable if neccessary.
If all the above is correct then something has seized in the gearbox mechanism. Usually it's the bearings that hold the shaft from the arm that the cable connects to.
2) This is a very common problem with CRMs. Take the clutch cover off and examine the the clutch drum (the part where the plates sit inside. Very often there are notches worked into the teeth of the basket. Filing away these notches will make the clutch much smoother but if there is too much wear you need a new basket. New ones are ~£250 from Honda but a secondhand one will do as long as you file the notches down. TRX250R baskets will fit see below.....
3) A slipping cluch can be caused by the plates wearing, the springs getting worn or the wrong oil being used. Don't use car engine oil in a CRM as the slipping agents in it will make the clutch slip. Use light weight 2 stroke gearbox oil and replace it regularly.
